I have atempted replacing a worm gear before, but the alignment of the gears was wrong when I reinstalled the new one. i understand there is a "jig" used for holding the gears in place so this misalignment will not happen. Some people have successfully replaced the gears without the Jig. Anyone know how this is done?

With the "Mechanical Assembly" removed from the B&H 1500 or 2500 series you see two large gears to either side of the worm gear. Couldn't these two gears be held into place and the worm gear lifted out and a new reinstalled?

Did you replace your worm gear satisfactorily Dan. I had mine replaced a few months ago by Kevin Brown, in Nottingham, England. He still has a supply of animated wormgears. He told me that some of the wormgears you see for sale are out by 10,000th of an inch. This may not sound much; but according to Kevin, the projector will show a 20 minute film without any problems, but when you get to showing a 1600ft reel, the projector can seize up as the worm expands.

I saw someone on Ebay selling a projector where they had fitted the wormgear themselves; they supplied a short video of it in action, and the sound fluttered.

This was the wormgear out of my Bell & Howell 655D

To properly time the sprockets, you need Bell & Howell tool part number S-552-1-N1 "Sprocket Timing and Alignment Plate". There are two versions of it floating around out there. The earlier version is completely retangular and requires you to use toothpicks dobbed with red model paint or nail polish to mark the sprocket. Then you look through little peep holes to see which way to move a particular sprocket to be in time with the other one.

The new version (which is the best, IMO) has angled ends and you can directly view which sprocket is out of time without needing to use toothpicks and paint. I like this version. This one makes it very easy to time the sprockets. This is a gage for viewing the timing of the sprockets. It does not hold them in place.

Larry Urbanski has now reproduced three of the special Bell & Howell tools:

Sprocket Timing and Alignment Plate # S-552-1-N1

Loop Restorer Setting Tool # S-552-2-N1

Soundhead Positioning Tool # S-552-5-N1

All have been reproduced in metal by a machine shop and are exactly the same quality and precision as the original tools. You can purchase the tools directly from Larry Urbanski.

EDIT:
Added part numbers as shown in the projector service manuals.
